Concrete Spalling: What It Is, Why It Happens, and How to Fix It in Arkansas

You look down at your garage floor, driveway, or patio and notice the surface is flaking off in chunks. Or maybe it looks like a rough, pocked moonscape where there used to be smooth concrete. You're probably dealing with concrete spalling — and it's one of the most common concrete problems we fix across NW Arkansas.

The good news: most spalling is repairable. You almost certainly don't need to tear out the slab. Here's what's actually happening to your concrete and what it takes to fix it properly.

What Is Concrete Spalling?

Spalling (also called scaling, flaking, or delamination) is when the top surface layer of concrete chips away, leaving a rough, pitted, or crumbling texture beneath. It's not just cosmetic — spalling signals that the concrete's surface integrity is compromised, and it will continue to deteriorate if left alone.

Spalling can range from minor surface scaling (a few flakes here and there) to severe delamination where large chunks of concrete surface have completely separated from the slab below.

What Causes Concrete Spalling in Arkansas?

Arkansas weather is particularly hard on concrete. Here's what causes the problem:

Freeze-Thaw Cycles

Water seeps into tiny pores in the concrete surface. When temperatures drop below freezing, that water expands — and it expands with enough force to break the concrete apart from the inside. NW Arkansas averages 20–30 freeze-thaw cycles per year, which adds up fast.

De-Icing Salts

Rock salt and chemical de-icers accelerate spalling dramatically. They draw water into the concrete, increase the number of freeze-thaw cycles the surface endures, and react chemically with the concrete paste. If you've been salting your driveway in winter, this is probably a major factor.

Poor Original Pour Quality

Concrete that was overwatered during mixing, over-troweled while wet, or cured too quickly develops a weak surface paste layer. That weak layer is the first thing to spall off. This is especially common in driveways and garage floors poured by general contractors rather than concrete specialists.

Embedded Rebar Rust

If the reinforcing steel inside the slab starts to rust, the rust expands and can crack or spall the concrete from below. This causes a distinctive pattern of spalling that follows the rebar lines.

Age

Even well-poured concrete eventually shows surface wear. Most residential concrete slabs in NW Arkansas start showing noticeable spalling within 15–25 years without a protective coating.

Can Spalled Concrete Be Fixed Without Replacement?

In most cases, yes — especially when the spalling is limited to the surface layer and the slab itself is still structurally sound. The key question is whether you have surface spalling (top layer deteriorating) or structural failure (the slab itself has heaved, tilted, or broken apart).

Usually Repairable

  • Surface flaking or scaling
  • Rough, pocked texture
  • Chips and chunks off the top
  • Spalling limited to top 1–2 inches
  • Slab is still level and solid
  • No heaving or major movement

May Need Replacement

  • Slab has heaved or tilted significantly
  • Large structural cracks through the full depth
  • Sections completely separated from slab
  • Rebar fully exposed and severely rusted
  • Frost heave damage throughout
  • Slab has settled dramatically

The Right Way to Fix Spalling Concrete

Here's where most DIY and many contractor repairs go wrong: they fill the spalled area with patching compound, paint over it, and call it done. That approach fails within 1–3 years because it doesn't address the moisture problem that caused the spalling in the first place.

The proper fix:

Diamond Grinding

The entire surface is ground with an industrial diamond grinder to remove all weak, spalled concrete down to sound material. This isn't just sanding — it's mechanical removal of the damaged layer. Without this step, nothing will bond properly.

Moisture Assessment & Vapor Barrier

We test for moisture vapor transmission. If moisture is the cause (it often is), we apply a vapor-blocking epoxy base coat that seals the concrete from within — stopping the moisture infiltration cycle that caused the spalling.

Fill and Level

Remaining low spots, deep pits, and spalled areas are filled with a patching compound that bonds chemically to the ground concrete — not just mechanically. It becomes part of the slab.

Protective Coating System

A full epoxy or overlay system is applied over the prepared surface. This creates a sealed, hard shell that water, salt, and freeze-thaw cycles can no longer penetrate. The spalling cycle is broken.

What About Patching Compound and Concrete Paint?

Concrete patch compounds from the hardware store work fine for isolated cracks, but they aren't a solution for widespread spalling. And concrete paint — the gray latex stuff sold in 5-gallon buckets — is the worst option for a spalled surface. It bonds to the weak surface layer and peels within 1–2 seasons.
